Pouch Sizing: Order the Wrong Size and You Pay for It Twice

Once for the pouches that don't fit, again for the reprint. Below are the charts we quote from every day, the calculator that gives you a starting size, and the sizing mistakes that cost customers the most.

Pouch Sizing: Order the Wrong Size and You Pay for It Twice

The Short Version

The charts below cover stand-up and flat bottom pouches from 70g to 5kg fills. Dimensions are in millimeters; capacities are real fill weights, not theoretical volume. Use the calculator to get a starting size — then confirm with a physical sample before you commit to a print run.

Solving Core Packaging Challenges for Pouch Size Calculator: Find Your Exact Size in 30 Seconds | Achieve Pack

Concise B2B technical benchmarks designed to eliminate transit failures, regulatory penalties, and shelf-life loss.

CHALLENGE 01

Fat Oxidation & Rancidity in High-Fat Kibble

Risk: Off-odour and returns once oxygen gets through a thin laminate.

Engineer Solution

EVOH High-Barrier Core with Verified OTR

Structure selected against your fat content and target shelf life.

CHALLENGE 02

Puncture & Drop Failure on 2–10 kg Formats

Risk: Palletised heavy packs split on the corner seam in transit.

Engineer Solution

Quad-Seal or Reinforced Side-Gusset with Drop-Tested Seams

Seam strength tested on your actual fill weight before tooling.

CHALLENGE 03

Odour Escape & Reseal Failure at Home

Risk: Opened bags cannot be closed properly, so the product goes stale.

Engineer Solution

Press-to-Close Zipper with Odour-Barrier Film

Verified closure cycle count supplied with the quote.

When a Chart Is NOT Enough

A sizing chart gets you to a starting size. It cannot solve these situations:

  • Irregular-shaped products. Jerky strips, hardware, toys, or anything that doesn't settle like granules breaks the density math. Fill a physical pouch instead — the $40+ sample kit exists for exactly this.
  • Retailer shelf-height or facing rules. A pouch that fits your product but not the planogram gets delisted. Check your retailer's spec sheet before locking dimensions.
  • Very light, fluffy fills. Chips and puffed snacks vary batch to batch and charts under-estimate them. Test-fill the next size up before committing.
  • Sizing to the brim. Sealing and zipper closure need 20–30% headspace. If your calculated size leaves none, go one size up.
  • Child-resistant or specialty closures. That is a closure spec, not a size spec — it changes the usable height of the pouch and needs a separate conversation.

Unsure between two sizes? Order the $40+ sample kit — it's fully credited to your first order — or send us your product details and we'll size it for you.

COFFEE FRESHNESS & VALVE VALIDATION

Coffee Packaging Engineering & Valve Testing

Roasting coffee releases carbon dioxide and is extremely sensitive to oxygen. We validate our degassing valve release pressure, OTR/WVTR barrier, and heat seal strength to ensure coffee aroma protection and long-term shelf life.

ASTM TESTED

MOCON OTR Barrier Test

< 0.05 cc/m²/24h/atm

Tested under ASTM D3985 to preserve coffee aromatics and lock out oxygen.

ASTM TESTED

GC-MS Solvent Residue

< 2 mg/m²

Gas Chromatography-Mass Spectrometry guarantees zero odor transfer into coffee beans.

ASTM TESTED

Heat Seal Strength (ASTM F88)

> 20 N / 15mm Width

Optimized seal strength to support heavy 1kg coffee bags without seam ruptures.

ASTM TESTED

Valve Seating Pressure

1.2 - 1.5 bar Range

Tested pressure release to expel internal CO₂ while maintaining a hermetic oxygen seal.

ASTM TESTED

Puncture Test (ASTM F1306)

> 15 N Peak Force

Prevents whole roasted coffee beans from piercing the inner laminate layers.

ASTM TESTED

VFFS Line Speed Match

Up to 80 bags/min

Sliding friction coefficient optimized for high-speed automatic bagging lines.

BEFOREGeneric Packaging

Standard / Generic Packaging (Before)

Standard stock bags fail under transit stress and expose sensitive goods to moisture, UV light, and oxygen.

Before packaging failure
High Risk / Compromised
  • Rapid Oxidation & Flavor DegradationCheap films allow O2 & moisture ingress, spoiling contents in < 30 days.
  • High Seal Breakage in TransitThin seams fail under drop tests, leading to customer refunds & lost trust.
  • Heavy Plastic Tax PenaltiesMulti-layer unrecyclable packaging incurs up to €800/ton in EU PPWR fines.
  • High MOQs & Plate Cost FrictionTraditional printers force 10,000+ unit minimums and $1,500 cylinder fees.

Questions We Get Asked

What size pouch do I need for 250g of coffee?
For 250g (8.8oz) of roasted coffee beans, we recommend Size M (160 × 230 + 80mm). If your beans are exceptionally light roasted and bulky, Size L (190 × 260 + 90mm) provides superior headspace. Ground coffee can comfortably utilize Size S or M.
How do I measure my product to find the right size?
Place your product in a measuring container or bag and note the volume it occupies. Add 20-30% for headspace (needed for sealing and zipper closure). Our size guide shows approximate capacity in grams and milliliters for each size.
Can I order custom sizes not listed here?
Yes. We make fully custom dimensions from 50mm to 500mm in width and height. Custom sizes start at 500 pieces with digital printing; gravure plate printing kicks in at volume and drops unit cost by roughly 45%. Send us your target dimensions for a quote.
What is the difference between Stand Up and Flat Bottom pouches?
Stand Up Pouches have a bottom gusset that expands when filled, allowing the pouch to stand upright. They are cost-effective and popular for snacks, coffee, and pet treats. Flat Bottom Bags have a box-shaped bottom with more volume and premium shelf presence, ideal for specialty coffee and premium products.
How accurate are the capacity estimates?
Capacity depends on product density. Light fluffy products (like puffed snacks) need larger sizes, while dense products (like nuts or powder) need smaller ones. Our estimates are based on average product densities. We recommend ordering samples to test fill before large orders.
